OHS 4.0: IoT, sensors, and predictive analytics without mythologizing the worker's role

Vibration, camera, and wearable data can anticipate failures and incidents — provided governance, privacy, and human–machine competence are clear.

Sensor and technical equipment in a modern industrial environment

Executive TL;DR

Industry 4.0 promotes integration between CPPS (cyber-physical production systems) and near-real-time data. For OHS, this means anticipating asset failure, detecting risky behavior, and measuring exposure with granularity — but it does not resolve the control hierarchy nor replace NRs. IoT without sensor maintenance becomes noise; AI without governance becomes discrimination or illegal surveillance. The PGR must record new digital risks (cyber, privacy, overconfidence in dashboards).

Use cases that actually reduce harm

Vibration and temperature on bearings enable a planned shutdown window with correct LOTO, instead of reactive repair under pressure. Geofencing on fleets reduces speed in mixed areas. Computer vision can alert when PPE is missing in a mandatory zone — with a clear purpose contract.

Data architecture and quality

Define data owner, acceptable latency, and human validation for alarms. Edge computing at the plant reduces cloud dependency, but patching requires secure OT.

Predictive models and limitations

High accuracy in the lab can drop with dust on the lens. Sample bias on day shift only ignores night risk. Document model version and retraining.

LGPD, workers, and monitoring

Biometrics and continuous video require legal basis and transparency. CIPA must understand what is recorded and for how long. Anonymize posture analytics when possible.

Integration with NR-12, NR-10, and maintenance

A digital work order must lock remote start when a person is in the cell. CMMS integration without a lockout field is dangerous.

"Pretty dashboard" mistakes

  1. KPI that no one acts on.
  2. No plan when the alarm always fires.
  3. Replacing human inspection with a single camera.
  4. Ignoring calibration cost.
  5. Selling AI without validation in a real environment.

FAQ

Is predictive analytics mandatory?

Not legally; it may be an ESG client requirement.

Can I film the entire shift?

Assess proportionality and ANPDless invasive first.

Does IoT replace the PGR?

It informs controls; it does not replace the hierarchy.
